With older and existing concrete floors, you don’t have the luxury of controlling how they were placed, so you polish whatever you are starting with. With new concrete floors, it is different in that you have the opportunity to control and craft the floor you start with well before polishing ever begins. In our industry, this is what we call creating a uniform canvas.

While concrete is imperfect, taking measures to prevent common defects during installation is important for certain aesthetic goals in your polished finish. The common assumption that polishing hides or eliminates concrete defects is a misconception. In fact, polishing an imperfect concrete canvas usually accentuates existing flaws.

The following content explores the process of creating as uniform a canvas as possible by eliminating four common imperfections that can occur when installing new concrete floors.

Machine and hand finish carefully. Both methods appear differently during polishing. Use a beveled form edge at pour edges and a machine finish over form edges. For concrete slabs poured against walls, utilize a walk-behind machine; employ a ride-on machine close to columns or construction joints.

Avoid burnished finishes. When burnishing is performed, the polished concrete surface will not be uniform.

Check for mortar. Before troweling the concrete, ensure that every troweling machine is free of residual mortar. Fallen mortar under the machine visibly scratches the canvas.

SAW CUTTING

During saw cutting, utilize an early-entry power saw to reduce out-of-joint cracking. Also, a vacuum must be attached to the saw for immediate saw cut residue removal. Residual residue will both discolor and scratch the concrete, ultimately ruining a final polished floor.

CURING

Wet curing your concrete slab is the most recommended method for polished concrete floors. The best covers for holding moisture are fashioned from a poly-backed cellulose material. WHY CONCRETE CRACKS

The first culprit of cracking concrete is excess moisture. It requires little water to achieve the correct consistency for durable concrete, but some contractors may use too much. When too much water is added to the concrete initially, the water evaporates during the drying process and the concrete shrinks. While the shrinkage is minimal, it is enough for cracks to occur. The second most likely reason for cracks in concrete is an accelerated drying of the concrete. The process of drying or curing for the slab requires the right mixture of concrete and water. If there isn’t enough water in the mixture, the slab dries too quickly and cracks. There are several other reasons concrete may crack and some are avoidable but what can be done when cracking does occur?

THE REMEDY FOR CRACKED CONCRETE

The Romans were the first to invent concrete and while their mixture was quality and still stands, scientists have created a new concrete compound that has the ability to self-heal itself with bacteria. The bacteria is called Bacillus Pseudofirmus or Sporosarcina Pasteurii and it’s mixed with an organic nutrient, calcium lactate. This combination can live dormant in the concrete for up to 200 years after installation which will eliminate the need for concrete repair for these types of cracks.

It works by allowing water into the cracked areas of concrete which activates the bacteria inside. Only then does the bacteria begin to produce limestone to fill the cracks naturally in only three weeks. While this process only works with new construction using this “bio” concrete, these scientists are also working on the creation of a liquid to use on conventional concrete of existing slabs that uses the same chemical reaction to fix older cracks. This invention could protect buildings, bridges, roads, and tunnels for over 200 years.

WHAT IS POLISHING CONCRETE?

THE BENEFITS OF JOINT FILLING IN CONCRETE SLABS

As methods evolve over time, there has been a constant debate on the best techniques for joint filling but the benefits remain undeniably the same. We want to focus on why joint filling is so important rather than the different ways it can be done. Each company has its own methods and best practices but we can all agree that joint filing is necessary for nearly all circumstances and provides greater protection to your concrete slab.

WHAT IS JOINT FILLING

Control joints, or contraction joints, are cracks planned to occur during the shrinkage process. Shrinkage is caused by temperature and moisture changes and happens regardless of the addition of control joints. When the concrete inevitably shrinks and cracks, we want to control where the crack takes place rather than it cracking randomly across the slab. Hence the name control joint. The vast majority of shrinkage occurs within the first year of placement, especially the first 90 days, but the slab will continue to shrink for years which will cause the joint to widen over time. Joint filling should be put off for as long as possible to allow the joint time to expand.

WHY IS IT NECESSARY?

Without the control joint in place, a crack would appear randomly which would ruin the appearance of your slab. For clean, straight lines, control joints are the solution. But what happens if these joints aren’t filled? By choosing to forgo joint filling, the joints will accumulate dirt, debris, and dust which can be difficult to clean. In facilities with food processing operations or medical facilities, they can become hazardous if they accumulate too much moisture which breeds bacteria. If the joint is left unfilled it can also be a place that heavy objects or heavy traffic can degrade and ravel the edge over time.

Moisture mitigation is a huge issue in concrete, especially if the moisture is attacking through the joint. Unsealed joints can be an easy access point to moisture which impacts the adjacent slabs and even the base and sub-base.

JOINT FILLING PROCESS

After a joint is established, it needs time to activate as the slab cures. Ideally after 90 days, the joint should be filled or sealed. Joint filling is done the full depth of the joint while sealing is only done over the surface level with a flexible material over a rod to help keep the proper shape of the joint. Filling requires a material with enough compressive strength to match the durability of the slab when subjected to heavy traffic. We use polyurea to ensure strength, durability, and quality joint filling. Joint filling is ideal for hard-wheeled traffic while sealing can be a fine alternative in lower-trafficked areas.

Polished concrete is a craft that tends to be misunderstood. Often when people hear about polished concrete, they assume it is achieved through the application of a topical product or that it defines a cleaning process that makes the floor appear shiny. However, neither of these accurately describe the process of mechanically refined polished concrete. Polished concrete is a detailed, labor and skill-intensive process that requires highly specialized tooling and training to produce. One of the numerous tools required in this process is a grinder outfitted with diamond tooling.

WHAT IS DIAMOND GRINDING

Grinding concrete with diamond tooling is a mechanical process that renews worn or irregular concrete surfaces. It uses specialized tooling to produce a smoother surface and reduce concrete failures such as joint faults, warped slabs, and traffic wear. Due to the power needed to grind concrete, the diamond tools can quickly overheat during a wet grind process. Overheating is prevented by cooling the machine with water. However, this means a slurry is produced from the grinding and water excreted but the slurry is removed and disposed of. Dry grinding is also done with an air-cooled system. The more aggressive the grinding the larger the aggregate exposure will be. This does not mean the floor will not be smooth, it just means rocks and sand will be more visible. And because each concrete slab is unique, the final look will be entirely unique as well.

A HISTORIC RENOVATION 100 YEARS IN THE MAKING

The 1909 masonry two-story Pitt Carriage Factory Building is located in the East Des Moines Industrial Historic District and has a unique and admirable history. The location donned the first woman-owned carriage works factory in the U.S. in 1910, ten years before women even had the right to vote. Along with its historical significance, the interior features exposed materials like brick walls, wood ceilings and concrete flooring. It has a clean open design and was built with numerous windows for natural light and ventilation.'

The building had been recently gutted in a prior failed project under former ownership. The windows, wood flooring, stairs and freight elevator were all removed. The new owners were determined to succeed where previous owners had failed. So, their transformation vision included rehabilitating historical elements of the building while also implementing new modern renovations into the overall design as well. The new owners had two primary end goals: first was to return the property to commercial use by offering retail and office space when the project was completed. Second was to qualify the structure for state and federal historic tax credits. To qualify, they would need to comply with guidelines detailed by the U.S. Secretary of the Interior’s Standards for Rehabilitation. This meant retaining multiple original design elements of the building, including the historic concrete floors.

The general contractor for this renovation project, Hildreth Construction, contracted CSDA member Royale Concrete to salvage and restore the existing concrete flooring. The job presented a few challenges from the beginning, including 623 linear feet of cracks and joints that needed filling. Careful to follow the standards for rehabilitation, Royale operators mixed and compared samples of concrete to find the best color match for repairs. Once a color was chosen, Royale used a Polyurea joint filler pump to fill in the imperfections and restore the floor to an even and balanced state. The flooring also had several areas with extreme elevation changes from 1 inch to 1 1/2 inches. Royale used a ShaveMaster concrete planer to skillfully level and smooth out the surface, polishing it to a level 3 polish class C medium aggregate. Dust removal and cleanup were managed with a HEPA modified Husqvarna DC 5500 vacuum throughout the duration of the job.

Additionally, some parts of the flooring were found to have embedded metal. Royale used a Husqvarna PG 820 grinder to work around these troublesome areas to ensure a thorough and accurate restoration. The concrete was quite porous and soft, so the need for a grout coat was crucial to achieve the desired final product. Royale grouted and densified the 3,700 square feet of floor before honing and polishing with transitional and resin tools. Finally, all 400 linear feet of the edges were hand polished for a precise and smooth outcome.

The project followed the U.S. Secretary of the Interior’s Standards for Rehabilitation to the tee and the building retains the original masonry envelope, existing service doors, window openings, roof structure and of course the historic interior concrete flooring. Royale’s part of the project was completed on time and on budget.

The President and owner of Royale, Jessica Ledger-Kalen, explained, “When originally selected for the project, I wasn’t aware of the building’s historical details. After finding out that the building at one time housed a woman-owned carriage manufacturer, I was impressed.” That woman was Mabel Pitt, who became the manager of the Pitt-Matthews Carriage Company after her father passed away in 1910. She was just 28 years old at the time. The Pitt-Matthews Carriage Company became the only known woman-owned and operated carriage works factory in the United States. Ledger-Kalen expressed her respect for Mabel explaining, “I was 26 years old when I founded Royale Concrete. Most of all, I appreciated Mabel’s comment after assuming management, ‘I can’t see any reason why a woman can’t make as big a success in business as any man. It just takes work-that’s all."

The Pitt Carriage Factory Building was able to retain its original concrete floors thanks to concrete polishing. Contracting CSDA members like Royale Concrete allow for the preservation of historic architecture that would otherwise be lost with alternative methods like demolishing and re-pouring. Building renovations like these are quickly transforming the East Des Moines Industrial Historic District into a thriving commercial area. The owner is in the process of adding the property to the National Register of Historic Places.

The National Park Service, which administers the federal historic tax credit program, defines a rehabilitation project thusly: “Rehabilitation is defined as the act or process of making possible a compatible use for a property through repair, alterations and additions while preserving those portions or features which convey its historical, cultural or architectural values. The Rehabilitation Standards acknowledge the need to alter or add to a historic building to meet continuing or new uses while retaining the building’s historic character.”

As we all know, subcontractors have different and unique scopes that can often affect the work of others during construction projects. Sometimes working with other trades can cause frustration, rework, or re-dos, which lead to delays and additional costs. The more information that can be shared and understood between subcontractors, the smoother the project will go for all involved. Particularly with concrete finishers and concrete polishers, these two contractors must work closely in order to successfully execute the architects or customers objectives to produce a beautiful floor.

WORKING IN UNITY

The most important thing to remember when working with and around other subcontractors on a construction project is unity. The purpose of each subcontractor is to do their job and produce a product or service to meet the needs and wants of the customer. Problems often arise within the difference of contractor scopes and how each individual scope can affect the others. Concrete placement and finishing and concrete polishing are directly related on several levels. Without the concrete placement contractor understanding how his work will affect the concrete polishers final result, it can be difficult to reach the end result that an architect or customer desires. For example, many things can cause issues to the final product such as the addition of water to the concrete mix while on site. This may be common practice for a concrete slab that is covered with carpet, but it can cause major issues to the concrete’s appearance when it is polished, rather than covered.

The blame game is easy to play when there are many subcontractors involved on the same project. If slab placement isn’t right for the polishing that is to follow, the polishers cannot produce the finish and look the architect or owners want. The blame can easily be pointed to the polishers for not producing the desired outcome, but also to the slab placement subcontractor for not preparing correctly, and back to the polishers for not specifying the needed placement for the polishing. This creates such a mess for all involved, and through all the blame, the customer loses their desired outcome. We care about working together for the good of our customer and doing all within our power to produce the finished floor they desire.

WHAT IS A CONCRETE DENSIFIER?

Concrete densifiers are not only confusing for those outside of concrete industries but can even cause some confusion for those within the industry as well. Today we are covering what a densifier is, how it works, and the benefits of using these products.

WHAT IS A CONCRETE DENSIFIER?

In a nutshell, a concrete densifier is a chemical hardener that is most commonly applied on top of the concrete slab after placement, and if polishing the slab, it is used during the process of refinement. Regardless if the slab is polished or left unpolished, using a densifier is an economical way to add strength, endurance, and longevity to a concrete slab. Concrete densifiers are used as part of the refinement process of concrete polishing but are also widely used on unfinished concrete slabs. This product acts as a pore filler and increases the surface density of the concrete slab. When applied, the densifier deeply penetrates the concrete slab, creates a chemical reaction, and produces a byproduct that fills every pore. This outcome hardens the concrete surface while also reducing pitting. It increases the surface durability significantly compared to concrete surfaces that are not treated with a densifier.

HOW DOES IT WORK?

Throughout and during the process of curing, concrete slabs produce a byproduct called free lime (concrete dusting). This product is calcium carbonate, which when it reacts with the concrete densifier can produce a stronger substance. Because concrete slabs are porous by nature, using a densifier is a great way to make them less porous and stronger overall as a finished floor surface. When the concrete densifier reacts with the free lime, calcium-silicate-hydrate gel forms. This gel is a very dense and hard crystal which forms a continuous layer. The chemical reaction that is produced binds the concrete and densifier together, making the slab stronger and more durable to wear than it was before treatment. Another added benefit of treating your floor with a densifier is that it stops the floor from dusting (a continual natural occurance with concrete over time).

WHAT ARE THE BENEFITS?

Polished concrete is preferable for many buildings, factories, and other facilities. Due to its strength building and resistance to wear, concrete densifiers are an ideal accessory for polished floor surfaces in a variety of settings including stadiums, hospitals, government buildings, airports, and factories. Adding this economical step to our refinement process helps increase the finished floor’s resistance to moisture, chemicals, oil, grease, and abrasion. In the final installment of our three-part series on the review of the position statements recently released by the CPC , we will discuss the coordination of concrete and polishing contractors’ subcontractors. These three position statements have highlighted several important topics in the concrete polishing industry, which are often unknown, under-considered, or ignored. Part of the goal of these articles is to unify the concrete industry rather than create strife during the planning, execution, and finishing of construction projects. One struggle contractors face is the timing of each contractors’ and subcontractors’ part of the schedule planning.

Many construction projects leave the flooring until last on the schedule to allow further consideration and planning for the floor choice. This can be a fine option when installing flooring over a concrete slab. However, this can be detrimental to a project when polished concrete is the flooring choice. Whereas most floors are covering the concrete slab, concrete polishing is leaving the concrete slab exposed as a final floor finish. When this scenario is not discussed prior to the execution process, it can lead to a shift in the scope, price, and schedule of the entire project.

When the polished concrete floor is one of the last finishes to be completed, serious repair and restoration may be necessary prior to the polishing process, if not tackled ahead of time. As stated, these repairs increase the time, cost, and finished product of the project. It may also determine the specific polished finish that was chosen cannot be created as the owner desired which leads to another round of revisions to the scope.

Without proper coordination, the final product may not be the finished polished floor the owner ordered, and no one wants to tell the boss he can’t have what he wanted. As stated in position statement #3 , the best recommendations to alleviate as much of this strife as possible include:

Discuss and price out what the polishing contractor needs from the concrete contractor’s work;
Discuss and price out the effects of changes in the floor flatness with time (curling for slabs-on-ground) and ensure that these effects are considered before final selection of the polished concrete surface;
Discuss and price out the concrete floor protection plan ( see CPC Position Statement #1 ) after initial slab placement (post-placement) and after polishing is complete (post-polishing);
Determine if the scope of work specified for the concrete placement and polishing subcontractors will result in the owner’s desired final polished appearance; and
Allow both subcontractors to attend pre-construction meetings before slab placement and to evaluate completed work during construction.

IS POLISHED CONCRETE SLIP RESISTANT?

The beauty of polished concrete is highlighted in its smooth and glossy surface. It allows for easy maintenance, which is perfect for many public areas and highly trafficked buildings. One question that architects and building owners have raised is the slip resistance of polished concrete. The CPC contacted and contracted with the Tile Council of North America to assess and evaluate the dynamic coefficient of friction (DCOF) values that had been set in the American National Standards Specification for Ceramic Tile. The standard sets the minimum DCOF of 0.42 for indoor tile that has the possibility of becoming wet.

A study was completed in 2015 with a polished concrete slab with 48 unique test sections that include four aggregate exposure classes and four gloss levels and repeated three times to ensure a clear result. Using a calibrated BOT 3000E machine, randomly selected areas were tested under wet conditions. There were 576 different tests completed on the slab with the results included in this post.

The graph shows the average of all measurements. These results highlight the differences in the gloss and aggregates and how the slip resistance is greater with a lower gloss level. The aggregate exposure classes do not influence the slip resistance, only the gloss levels allow for the variance. It is important to note that regardless of the gloss level, all exceed the minimum allowed DCOF of 0.42.

These results have been presented at the World of Concrete Polishing Luncheon and published in Concrete Dėcor in 2015. As there is limited research in the polished concrete industry, these test results help us set a standard for slip resistance for polished concrete surfaces in our industry.

The Concrete Polishing Council (CPC) of the American Society of Concrete Contractors (ASCC) recently published three position statements that highlight a few key aspects of the concrete polishing industry. Today we would like to address Position Statement #1 and its effects on Royale Concrete and our work.

The CPC (formerly CPAA) was recently formed under the ASCC umbrella as a special council in order to broaden the scope of their expertise in polished concrete. The CPC is one of four specialty councils under the ASCC’s authority. One of the purposes of this merger is to increase the depth of practical and technical knowledge of all members and to create a high-quality end product for customers. As the concrete contract community is one of the most integrative and sharing industries, this benefits both the consumer and the members within the community.

POSITION STATEMENT #1

The first position released by the CPC focuses on the priority of slab protection and the responsibility involved in this task. As concrete polishing is an exposed concrete finish using the concrete slab itself, the protection of its surface is extremely important. Currently, in most specifications, the protection of this surface is the expected responsibility of the polishing contractor. The difficulty of this assumption is that the concrete polishing contractors are only present for the polishing, not for the entire project build out either before or after polishing. Protecting the slab is often necessary before and after polishing the surface, therefore the responsibility for maintaining the installed protection should not be placed solely on the polishing contractor but rather on all other contractors, subcontractors, and other personnel working on the project before and after the concrete polishing is completed.

The authority needed to enforce the protection plan in the architectural specifications does not rest upon the subcontractors involved in the project but rather should be enforced by either the construction manager, general contractor, or the owner of the site. The responsibility and authority of all trades, schedules, and work needed for the whole job rest upon those few key players alone. In order to attempt a remedy of this issue, many CPC polishing contractors include a clause in their bid documents called “protection by others” to remove themselves from the responsibility of slab protection when they are not present.

It is recommended that CPC polishing contractors be present and involved in developing a Concrete Floor Protection Plan (CFPP) and are able to approve signage that specifies protection protocols for post-placement and post-polishing slab protection. Other contractors can and should have their own statements protecting their responsibility and agreement to comply with the CFPP.

HIGH SCHOOL AUDITORIUM RESTORATION

Royale Concrete was faced with an uphill battle, literally, when they accepted the job of restoring an historic auditorium floor at a 1920s high school in Des Moines, Iowa. The steep pitch meant that the 900-plus pound grinders struggled to keep course with the steep slope. Even the self-propelled remote control grinders were no match to the forces of gravity dragging them downward and instead had to be muscled in order to stay on course. Adding to the challenge were dozens of closely-spaced degraded vent holes making it difficult for the 32-inch-wide grinders to navigate around them without damaging equipment and trying to retain a safe job site.

While most concrete professionals may have passed on the job given the obvious time commitment and substantial physical effort it promised, Royale Concrete’s team lead by certified craftsman Justin Toben met the challenge. This team of contractors overcame the challenges to create a honed floor worthy of the historic school.

THE UPHILL CLIMB

“We were incredibly proud of our craftsmen for tackling this challenging project,” said Erin Ledger, project and operations manager. “The client was thrilled with the results.”

Toben and his team pushed the grinders around the incline in a horizontal direction. Gravity, of course, constantly pulled the machine downward, so the men used their bodies to steer the machine in a straight path along the incline. It was very taxing physically to try to keep the grinders from veering downward.

A historic floor that has hosted concerts, plays and student assemblies for more than 90 years has experienced a lot of shuffling feet. The dozens of degraded vent holes in the auditorium floors required a great deal of repair before being honed and finished with the rest of the floor.

Toben and his team came up with an ingenious solution to repair the vent holes that was both effective and efficient. After the degradation around the vent holes had been prepped and cleaned the team was ready to fill them with cementitious repair material. But they still had to figure out a solution to repair them while retaining their function as a working vent.

Toben pulled from his past experience with forming concrete countertops and thought to use common foam insulation board as a form material for the vent holes. Using this easy-to-handle material allowed the team to easily customize the forms for each vent while retaining the original rectangular shape and function of each vent simultaneously. The grinders still had to be painstakingly maneuvered around the vent holes during the finishing, but the use of the foam insulation material made for a swifter repair process.

SMOUSE SCHOOL PROJECT

“While Harry Potter may be fiction, the Smouse School could be a real life Hogwarts, with its magical architecture,” said Erin Ledger, Project and Operations Manager of Royale Concrete . “We were brought in to this unique school to address a tripping hazard that existed where the staircase surfaces met the hallway surfaces.”

PRESERVING THE AESTHETICS OF AN HISTORIC BUILDING

Smouse School opened in 1931 and, today, serves students between 3 and 12 years old, most of whom have severe challenges. Students, parents, and teachers all appreciated the unique Smouse school building. However, over the years the numerous piecemeal renovations, mixed with original construction, were causing safety hazards, as well as presenting aesthetic inconsistency.

“The mixture of materials used on the historic stairwells and those used for the hallways did not match. The transition was unsafe and unsightly,” said certified craftsman Justin Toben.

Smouse’s grand double stairwells were original to the building and were finished in beautiful Italian terrazzo. The hallways, on the other hand, used just the original concrete substrate as the exposed finish. This had been polished during a renovation of the building, but unfortunately the level of the hallway floors were about 1/4 to 1/2 inch lower than the terrazzo stairwells. This trip hazard isn’t acceptable and the school district wanted to find a permanent solution.

The school wanted to honor the two existing surfaces and didn’t really want to add another surface to the mix that looked out of place in the uniquely designed building. So keeping in mind the historic school, the Royale team devised a plan to try to match as closely as possible the color and texture of the existing terrazzo staircase.

The contractor concluded the best way to do this without doing a matching terrazzo installation would be to use a new cemetitious repair product on the market at that time, Rapid Set Tru PC. Rapid Sets Tru PC mix has a small aggregate in it which would match the stone chip in the terrazzo pretty well. They also custom-colored the product to match the color of the terrazzo as close as possible.

At each transition from hallway to stairwell (eight in total), the Royale Concrete team used planers to rout out areas of the concrete substrate that lay adjacent to the terrazzo.

“Concrete planers are not common for polishers to own. We are fortunate to own two of them. They made work on this job much more efficient and eliminated a lot of work done by hand,” says Toben.

The bed created by the concrete planer (at least 1/4 inch deep, depending upon the need) was then primed and in-filled using the specialty cementitious repair material. The cementitious product was installed slightly higher and then ground down to be level with both the stairwell and the hallways and before being polished to a beautiful shine.

“Tru PC is a wonderful product,” said Ledger, “but it can be challenging and it takes someone with experience and training to use it successfully. Our craftsmen pride themselves on their strong comfort level using the diverse line of Rapid Set products.”

“Our team spared no detail,” said Toben. “We created rounded corners with our hand-grinders to make the transition less jarring and to fit the aesthetics of the school much better than a 90-degree corner. This school and these students deserved something beautiful.”

“We are thrilled with the end-product,” said Ledger. “We are confident that the students and faculty are safer traveling the building and the transitions look as if they could have always been here.”

BLUE VALLEY SCHOOL PROJECT COLLABORATION

Jessica Ledger-Kalen, owner of Royale Concrete , and Mike Denny, owner of Artistic Concrete Surfaces (ACS) , joined forces when faced with an outstanding, yet challenging, opportunity that exceeded either of their individual capacities. Together, they not only completed the project on time and on budget, but also their high-quality workmanship delighted their client and yielded a 2016 Polished Concrete award from the Concrete Promotional Group of Kansas City.

“Our goal at Royale Concrete is to only accept jobs for which we are 100% confident we can deliver outstanding quality and service. The more I got to know Mike, the more I could tell that ACS was grounded with that same foundation,” Ledger-Kalen said.

The Blue Valley School District’s design and specifications spanned three separate schools with different needs, tough standards, multiple general contractors, and a tight timeline. The Royale Concrete/ACS Construction team worked closely with the architect to find a way to achieve the results while building a relationship with both the architect and the school system to manage expectations for future projects. The team also worked with Husqvarna on their specifications to get all parties on the same page.

WORKING TOGETHER

The team began with bush hammer tooling in an attempt to expose large aggregate quicker per the customer’s preference for a consistent large aggregate exposure on all floors. The craftsmen were actually testing this tooling (which wasn’t officially on the market yet) for Husqvarna to develop best practices of achieving consistent large aggregate most efficiently. The craftsmen then progressed in metal grinding steps, transitional tooling, and finally polished the floors to a 3,000-grit finish. The floors being remodeled had been poured across multiple decades.

They were never poured with the intent of polishing. Because the flooring represented different types of concrete and presented inconsistently with different degrees of porosity and unique characteristics, it was a challenge to produce a uniform result across all of the surface areas.

Several tight obstructions also made it difficult to expose large aggregate in all areas. The craftsmen addressed the challenging floors by using GM3000, filled joints with Versaflex SL 75, and used Versaflex-tinted Quickmender to fill small repairs. They also accomplished cementitious repair using Rapid Set Tru. Corner and edge polishing was extensive given the many doors, angles and obstructions in each school. In one of the schools alone, 5,000 linear feet of hand-polished edgework was completed.

Collaboration wasn’t always easy, both parties admit, but the trick, Ledger-Kalen explained, was that both teams had a clear understanding from the start about roles and responsibilities. The companies pooled resources to procure materials to get the best deals and dispatched employees on a schedule that enabled both companies to continue running other smaller individual projects simultaneously.

“We acted as one company,” Ledger-Kalen explained. “There was never a feeling of competition, quite the opposite in fact. We deployed workers, ordered materials, tracked expenses and divided profits as one entity from the start. Not only did we accomplish more by working together, we also learned a lot from one another. Our employees enjoyed working together and we truly feel that both companies have been strengthened by this effort.”

DELIVERING A SOLID FINISH

When a large truck repair shop approached Royale Concrete to polish and lane stripe the floor in a brand new 23,500-square-foot building, the concrete polishing contractor came up with a plan to get the job done quickly and to meet the challenging goals the customer had.

“The floor of a truck repair shop is really used and abused, to say the least,” says Erin Ledger, operations and project manager for Royale Concrete. “It was exciting to take a brand new concrete floor and finish it in a way so that it could hold up to the heavy demands under which it would be placed, while also ensuring it looks great for years to come.”

One might assume that a truck repair shop would not be concerned about how it looks on the inside, but that was not the case with this customer. The customer had invested a lot of time, effort, and thought into their new facility and wanted to create a space that reflected their values of doing only the most high-quality work and paying attention to every detail.

Given the customer’s unique requirements for toughness, endurance, and aesthetics, Royale Concrete approached finishing the floor with a plan that included retaining the tightly troweled surface and refining that to a polish, instead of starting more aggressive and cutting the troweled surface off and opening the floor up. The contractor decided to use a wet polishing system instead of a dry one to refine the floor faster.

CREATING A CUSTOM SOLUTION

“We knew this floor would be subjected to all sorts of contaminants over time,” said Royale Concrete owner Jessica Ledger-Kalen. “The trucks coming in for repair would be introducing all sorts of oil and other contaminants to the finished surface. They would also be tracking in salt, dirt, sand, gravel, and other abrasives from the roads outside.”

The process of cutting off the power-troweled cream cap would have opened up the floor, making it much more porous. It also would have created many more steps in refinement to close that surface up again and create a more contaminant- and abrasion- resistant surface. Using a wet polishing system and retaining and refining the power-troweled cream cap allowed the contractor to achieve the tightest floor possible in a short time-frame. This isn’t always possible with older floors or restorations with heavy repair where craftsmen are required to start with more aggressive grinding. However, since this was a brand new floor and exposing aggregate was not a concern for the customer, this was the perfect solution.

Part of the process included grinding the floor with a cutting compound which aides in refinement and then going up to 800 grit polish. The Royale Concrete team also used Metzger McGuire’s new EP80 moisture-tolerant polyurea joint filler to fill 4,000 linear feet of joints. They choose EP80 to mitigate concerns about potential moisture in the joints.

Once polished, Royale Concrete was charged with prepping and installing 1,500 linear feet of epoxy lane striping. The results were beautiful and functional for the efficient and safe movement of trucks, equipment, and people inside the building.

“Royale Concrete not only met the aggressive time schedule,” said Ledger-Kalen. “We also produced a finished product that met our customer’s functional and aesthetic needs. It is holding up and performing wonderfully, even in the extreme work environment.”

Iowa businesses stick together through thick and thin, drought and floods. This was demonstrated in no uncertain terms when David Owens’s retro mid-modern furniture business, Mad Modern, was devastated during last year’s summer floods. While the city responded to flood warnings quickly with a temporary retention wall, Mad Modern was unfortunately left on the wrong side of the wall and had to fend for itself.

“Although we did our best to sandbag, there was about a foot of water inside the building and I sustained somewhere around $40,000 worth of damage,” commented Owens.

Customers and neighborhood-business friends rallied around this retired steel worker’s shop to help him recover. One of those friends was Jessica Ledger-Kalen of Royale Concrete, a Fairfield based concrete polishing company.

“I have been a Mad Modern customer for years,” said Ledger-Kalen. “David became a friend during that time and, as a fellow business owner, I could understand what these floods meant for his business. With a passion for entrepreneurship and seeing others succeed, I wanted to help.

The project was not without its challenges. The existing floors were made of old river rock and there were a lot of uneven spaces and “DIY concrete ramps”, as Ledger-Kalen described them, where building additions had been made over time. There were also layers of paint, epoxy and different flooring materials. Royale Concrete took on the challenge and stepped up to provide Owens with a beautiful new floor.

“I can’t overstate what Royale Concrete did for me. I don’t know how much of a discount they gave me but I do know that I never could have afforded the kind of floor they gave me,” Owens said. “They were on their way to much bigger jobs and they stopped everything to take care of my little 1,500 square foot building.”

Owens said that now almost everyone who walks through his door comments on the floor. “It’s become an asset,” he said. “I’m not saying the flood was a blessing, but because of good friends like Jessica, I now have an amazing space to showcase the furniture pieces I love.”

Royale Concrete was not alone in stepping up to help Owens. The Newbo district is full of family-owned companies who also reached out to help. Neighborhood restaurant Tornados Grub and Pub and coffee shop Brewhemia loaned Owen pumps to dry out his space and a customer started a Go Fund Me account to help Owens pay bills and renovation costs.

“My insurance company literally hung me out to dry,” Owens said. “They took over 10 weeks to get me any funds to work with and for a time I thought I would have to close shop. The community and my customers really rallied around me and I can’t tell you how much I was touched. I am so thankful.”
